•Ta2O5 in-situ composite Ta-based nanocrystalline coating was successfully produced.•Intermittently sprayed Ta-based coating presents wonderful wear resistance.•Similar Ta-base coatings may reveal very distinct friction and wear behaviors.•Four typical wear mechanisms were elucidated.•The correlation between wear mechanism and microstructure of Ta-based coating.
