Microcoining ripples in metal foils

•Models and experiments indicate two forming regimes for microcoining thin metal foils.•Lower forming loads found if plastic region extends through the foil thickness.•Finite element analysis confirms plasticity features in each forming regime.•Work hardening can double forming load in very thin foils.•Extremely hard metal foils were coined using insight.
